Abstract of the Disclosure A process for the production of Mg metal from impure Mg-containing materials is disclosed. The process comprises the steps of reacting a slurry of impure Mg- containing material with a hot HC1-containing gas stream to produce an impure MgC12 slurry, purifying the MgC12 slurry to form a substantially pure MgC12 solution, drying the substantially pure MgC12 solution to produce a MgC12 powder containing up to about 5% each of MgO and H2O, dehydration melting of the MgC12 powder to produce molten anhydrous MgC12, performing electrolysis of the molten anhydrous MgC12 to produce Mg metal and C12, and recycling all the C12 produced during electrolysis to the above dehydration melting step for converting MgO and H2O present in the MgC12 powder into MgC12 and HC1 and for producing the hot HC1-containing gas stream. Dehydration melting is preferably done by feeding the MgC12 powder into the feed end of a rotary kiln, and reacting C12 produced during electrolysis with carbonaceous fuel and air in a burner located at the discharge end of the rotary kiln to produce a hot gas mixture containing HC1, CO, CO2, N2 and sufficient unreacted C12 to convert essentially all the MgO and H2O present in the MgC12 powder into MgC12 and HC1.
