A continuous casting process is used to produce an elongated metal article of fixed cross-sectional shape and having an embedded optical fiber extending along its length, and suitable for use as an optical fiber sensor. The process comprises continuously feeding the fiber into a bath of molten metal, continuously withdrawing the article from the bath through a mold having the desired cross-sectional shape and simultaneously directing the fiber out of the bath through the mold so that the fiber emerges embedded in the article, maintaining the temperature of the mold above the solidification temperature of the metal, and solidifying the metal solely by cooling the metal article after it has left the mold. The temperature of the metal and the cooling and withdrawal rate are coordinated so that solidification of the metal occurs close to the point at which the article leaves the mold. The invention also includes the molding apparatus, and the optical fiber sensor produced by the process, this being characterized by unusual thickness of metal, and by longitudinal grain orientation of the metal.
