ABSTRACT An apparatus and method for thermoforming articles out of a sheet plastic material utilizes a female mold having one or more cavities and a male mold including corresponding plug assists. Each cavity of the female mold communicates with a first passageway connected to a switched vacuum source. Each plug assist is provided with at least one inlet extending through the plug assist and at least one second passageway, each of which communicate with a respective cavity when the mold is closed. A switched first heated air source communicates with the inlet supplies heated air through the inlet into the cavity under pressure. A second switched heated air source communicates with each second passageway supplies air through the second passageways into a cavity when the mold is in the closed position. third switched air source communicates with the inlet supplies air through the inlet into the cavity at a third pressure and temperature. Pressure of the first air source is suitably adjusted to create a cushion between the plug assist and the production sheet to prevent contact as the mold is closing. Pressures, temperatures and flows are controlled to enhance rapid, uniform crystallization of a plastic substrate being molded.
