Abstract COMPOSITE ENERGY ABSORBING MATERIAL A method of making composite energy absorbing material containing frangible hollow shells, as of glass or ceramic material having predictable and uniform energy absorbing characteristics to be suitable for fabricating parts for the interior of automobiles. In a first embodiment, a dry mix of heat expandable thermoplastic beads is formed having a uniform dispersal of shells and beads, with the mixture placed in a mold cavity and heat applied to expand the polymer beads and encapsultate the frangible shells in a matrix of the expandable polymer. In a second embodiment, each of a series of sheets having a layer of shells one shell deep adhered thereto, and the sheets are laid an atop each other and adhered together to form a panel structure having a relatively ordered pattern of frangible shells dispersed therein to likewise have a uniform and predictable energy absorbing characteristic.
