A process for forming a foamed thermoplastic earplug, comprising the steps of extruding a foamed body (10) of thermoplastic material to form an extrusion (24); shaping the foamed thermoplastic material in a suitable shaping machine (26); and at least partially separating the resulting shaped material with a suitable cutter (34) for forming individual earplugs.
