A fiber reinforced composite spar (10) for a helicopter rotor blade including upper and lower sidewall regions (40, 42) and forward and aft conic regions (45, 47). The composite spar is manufactured via a vacuum forming technique which may include assembling the composite laminates in complementary molds or forming the composite laminates directly over an inflatable mandrel assembly (110). A spar forming apparatus (200) includes first and second pedestal supports (204) being suitably configured so as to facilitate formation of the butt joints in the conic regions of the composite spar. The pedestal supports (204) are movable from a first orientation to facilitate lay-up of composite laminates over the mandrel assembly, to a second orientation to facilitate transfer of the mandrel assembly from one to the other of the pedestal supports. The spar forming apparatus further includes an electromagnetic coil system (232). The electrically activated coils are disposed in combination with each of the pedestal supports and a controllable power source selectively energizes the electrically activated coils to effect a magnetic clamping force between the mandrel assembly and one of the pedestal supports. Such electromagnetic coil system accurately positions the inflatable mandrel assembly during lay-up of the composite laminates and effects transfer of the mandrel assembly.

L'invention concerne un longeron (10) composite renforcé par des fibres pour pale de rotor d'hélicoptère, comprenant des parties latérales (40, 42) supérieure et inférieure, et des parties coniques (45, 47) avant et arrière. Ce longeron composite est fabriqué par une technique de mise en forme sous vide consistant à assembler les stratifiés composites dans des moules complémentaires ou à former les stratifiés composites directement sur un ensemble mandrin (110) pneumatique. Un appareil de mise en forme d'un longeron comporte un premier et un second supports (204) de type palier configurés pour faciliter la formation des joints d'about au niveau des parties coniques du longeron composite. Ces supports (204) de type palier peuvent passer d'une première orientation destinée à faciliter la pose des stratifiés composites sur l'ensemble mandrin, à une seconde orientation destinée à faciliter le transfert de l'ensemble mandrin de l'un des supports (204) de type palier à l'autre, et vice-versa. L'appareil de mise en forme du longeron comporte également un système (232) de bobines électromagnétiques. Les bobines activées électriquement sont associées à chacun des supports de type palier et une source d'énergie réglable alimente sélectivement les bobines activées électriquement de manière à produire une force de serrage magnétique entre l'ensemble mandrin et l'un des supports de type palier. Chacun des systèmes de bobines électromagnétiques positionne avec précision l'ensemble mandrin pneumatique lors de la pose des stratifiés composites, et effectue le transfert de l'ensemble mandrin.
