ABSTRACT OF THE DISCLOSURE The invention pertains to a pressurized gas feed of powder metals in a flame spraying process of powder nickel or cobalt alloys over- size alloy metal particles are produced and then crushed to provide at least 95% by weight of such particles below about 88 microns with 0% to 5% between 88 and 105 microns. The crushed particles provide an improved flame spray application process and the applied metal coatings can be fused to provide a porosity-free metal coating.
