A method of forming an aperture in the wall of a hollow tube having a longitudinal axis, the method comprising: retaining a portion of the tube within a die assembly comprising tube retaining jaws which cumulatively defines when assembled a first portion having an inner tube wall abutting surface defining a cylindrical cavity to receive the portion of the tube, and a second portion defining a pair of aligned cutting member-receiving apertures, so aligned as to define a tangential, chordal projection between the pair of apertures within the cylindrical cavity; advancing an elongate cutting member through the pair of aligned apertures and along the tangential, chordal projection, the cutting member having a terminal portion defining a cutting portion to effect cutting of the wall to form the aperture therein; and withdrawing the cutting member from the pair of apertures. Hole enlargement to a desired resultant size is preferably effected by use of a segmented fingers and mandrel assembly. The method and apparatus provides for faster hole production than prior art methods without production of contaminating particles.
