ABSTRACT OF THE INVNETION A process for making an insulated door or sash frame comprising: (a) providing a metallic frame member having first and second connection elements on the longi- tudinally extending edges thereof, (b) providing a plastic frame member having first and second connection elements on the longitudinally extending edges thereof, (c) joining the first connection elements of the metallic and the plastic frame members together so as to form a cavity between the metallic and the plastic frame members, (d) partially separating the second connection elements of the metallic and the plastic members, (e) partially filling the cavity through the partial separation with polyurethane materials, (f) joining the second connection elements of the metallic and the plastic frame members, (g) backing the plastic and metallic frame members to prevent distortion thereof, and (h) heating the polyurethane materials to expand it to fill the entire cavity. A door or sash frame made by the method and including a movable inner sash operatively associated with the frame comprising peripheral members each including an outer metallic member having connecting elements on the opposing longitudinally extending edges thereof, and an inner plastic member having connecting elements on the opposing longitudinally extending edges thereof which when mated with the connecting elements on the metallic member form a continuous thermal interlock between the plastic and metallic members. The metallic and plastic members forming hollow members when so interlocked, and a polyurethane foamed core disposed within the hollow members to form an improved moisture and thermal barrier between the metallic and the plastic members. Deterioration of the door or window is also reduced.
