A personal data card (10), also known as a smart card, comprises a lamination of thermoplastic sheets. One sheet (140) is a circuit board made frompolyester film having metallic interconnection paths (144) on its surface formed by etching. Smart card circuitry, including one or more frangible semiconductor chips (200), are mounted on the circuit board. Another sheet (130) is a structural (strength) member which comprises polyester film that has been heat-stabilized and includes a heat-activated adhesive (133) on both sides (131, 132). The structural member has through-holes (136, 137) for receiving components (200, 500) mounted on the circuit board when these sheets are brought together, and for admitting an epoxy encapsulant (300, 400) poured therein. When the encapsulant cures, it is much more rigid than the polyester card body and thus protects the semiconductorchips from breaking when the card is bent. Top and bottom sheets (110, 150) of the smart card comprise thin films of polyvinyl chloride that protect the card from external contaminants and have identical thermal expansion characteristics so that the laminated structure does not warp with changing temperatures.
