A method of manufacturing fuses comprising providing a mold including a mold cavity defining a conductive fuse element having a fuse link, a pair of conductors integrally connected to the fuse link, and a support for holding the conductors to prevent damage to the fuse link. The method further includes melting a conductive material such as a zinc alloy, injecting the material into the mold cavity, and cooling the material to form a conductive element for a fuse. A cover is secured to the conductive element and securely engages the pair of conductors, after which the support is removed. Notably, the removed support and also defective conductive elements can be remelted and reused in the molding process. Also, the alloy composition can be adjusted on-site to yield optimal physical and electrical properties and to minimize material cost. Optimally, features such as retaining barbs, wire connectors and identifying indicia are integrally molded as part of the conductive element to reduce subsequent assembly and post-molding processing. Articles including the above noted features are also disclosed and claimed. -16-
