A rigid, contoured insulating sheet is formed by a) obtaining a flexible, substantially uniform thickness mat of loose fibers or open-cell foam, impregnated with an uncured, heat-activatable adhesive, e.g., a phenol-formaldehyde resin; b) compressing the mat betwen a pair of complementary, contoured, preheated dies that are perforated across substantially their entire contact surfaces; c) simultaneously ejecting superheated vapor, preferably steam, through the perforations in both dies, the vapor being at a pressures and temperature sufficient to heat the adhesive in the mat to its activiation temperature; and d) applying vacuuum to the mat, so as to pull ambient air therethrough, until the adhesive is substantialy set. The process is especially useful for forming contoured, fiberglass, insulation panels for automobiles, e.g., headliner shells.
